This sound at least remotely similar to what we experienced here. The
solution was to repartition the disk, install a new kernel, and in
general replace everything :-)

One problem that *may* have caused it, was that while the Minlabel'ed
partitions didn't overlap, the filesystems did (yuk!), check the sizes
of partitions both in minlabel and with df.
